Phase 1: Precision Engineering & The “Scrunch” Effect

Creating viral activewear requires precise engineering. For this project, the client required a manufacturing partner capable of executing complex custom jacquard branding without compromising the fabric’s stretch recovery.

As seen in the image above, we utilized advanced 28-gauge circular knitting machines to create a custom “marl” texture. The grey image above displays our structural prototype. The primary goal here is to perfect the Custom Jacquard Branding. Positioning a knit-in logo on high-stretch areas (like the waistband or hip) presents a technical risk: the logo can easily distort or “pixelate” when the garment is worn. In this prototype stage, we micro-adjust the knit density and tension settings to ensure the brand name remains sharp, legible, and proportional, regardless of how much the fabric stretches. Secondly, working with complex “Marl” (heathered) yarns requires precise control to avoid visual patchiness.

More importantly, we perfected the “scrunch bum” construction—a highly sought-after feature in seamless leggings and shorts. This specific butt-lifting structure requires delicate tension control to ensure durability, preventing the common tearing issues found in lower-quality alternatives. We addressed the ‘sheerness’ risk often associated with scrunch designs.

💡 Technical Insight from the Floor:
As our Head of Knitting Technology often notes, “If the white elastane grins through the black yarn during a squat, the customer returns it—no matter how good the design is.”

Guided by this principle, we addressed the ‘sheerness’ risk by utilizing a higher-GSM plating technique in the glute area. This ensures the fabric remains fully opaque even at maximum stretch, making the product 100% ‘Squat Proof’ while maintaining the aesthetic contour.

Phase 2: The “White Glove” Quality Standard

In the online activewear world, sizing inconsistencies are the number one cause of returns and negative reviews. We understand that Australian consumers are meticulous about fit—whether they are buying high-compression tights or lightweight shorts.

Unlike standard bulk production, our Quality Control (QC) team operates on a “White Glove” standard. As shown in the inspection photo, every batch undergoes rigorous manual measurement against the Tech Pack. Our final inspection isn’t random; it follows the AQL 2.5 (Acceptable Quality Limit) Standard. This ensures that a size Small fits exactly like a size Small, drop after drop. But consistency starts before measurement. We enforce a strict 48-hour fabric relaxation period after the dyeing process. This allows the elastane fibers to settle into their natural state before cutting, eliminating the ‘surprise shrinkage’ that often causes sizing discrepancies after the customer’s first wash. By stabilizing the sizing, we helped the client maintain their reputation for premium fit, directly rivaling competitors like Nimble or CSB.
